Background

An international security firm approached Defence Composites with a particular requirement: their operatives were involved in a covert security operation, protecting high-value consignments for a global courier company. The operatives needed to wear body armour that was 100% concealed and completely invisible under a standard polo shirt, while maintaining comfort for 8 to 10 hours of wear. Their existing solution, based on our standard covert body armour, was not discreet enough for the operation. Breathability and weight were secondary concerns, but important for overall wearability.

The Challenge

The client’s brief presented three key challenges:

  1. Complete concealment under close-fitting clothing.
  2. All-day wearability with maximum comfort and breathability.
  3. Maintain ballistic/stab protection across vital organs.

The armour had to provide as much front and side coverage as possible, while staying invisible under minimal outerwear. It also needed to be so comfortable that operatives could wear it all day without overheating or fatigue.

Our Solution: DC2020 Ultra Covert

We began by redesigning the shape of the protective panel. By focusing on streamlined contours and minimising bulk, we maintained vital protection while allowing the body armour to conform more naturally to the body. Next, we developed a new ultra-lightweight carrier, evaluating several fabric options before selecting the most breathable material that could also provide the necessary strength to hold and correctly position the protective panels. This ensured both wearer comfort and consistent protection in critical areas.

Key features of the final design included:

  • Low-profile seams, especially at the shoulders
  • Elasticated sides for a close fit and unrestricted movement 
  • Minimal-bulk Velcro fastenings
  • Rounded panel edges to prevent visibility under clothing 
  • Optimised weight distribution across the shoulders
  • Optional body camera integration, adapted at the client’s request.

The result was a carrier that felt more like a breathable undergarment than traditional body armour, yet delivered the protection needed for high-risk situations.
